After a couple passes with the OSS I moved on to fileing the shape down. This is the part where I know you see the flaws in my logic. The groove that will hold the headstock brace is far to narrow. Now I'd love to have realized this earlier, however, I've found that if you file down (or sand) a little bit more after the template has solidified, it allows for more room to get the shape perfect. The trick is to get it perfect just enough to let the template be the final word. Once the template is in place, it's time to glue, sand and file. To finish up the shape, I apply glue and secure it in the desired spot using clamps. At this point it's supposed to be too tight for any of the neck shaper bits to get under it to shape. It must be perfect. Finally the clamps are removed, and the headstock is ready for a complete finish job.
The plan was to put the head stock on a piece of commercial grade spray paint, let it dry, sand it down and then topcoat it. This gave me two problems. First, the spray paint came off on the router bits, which I then had to repaint. Second, I found that the grains of the topcoat were getting into the final shaping process and causing the headstock to shrink when the neck shaper bit was used. Once the neck shaper bit was shaped the headstock would try to regain its shape. To solve this I gave the headstock a light sand over the grain of the topcoat. The shellac finish would leave the body shop perfect, while preventing the headstock from getting shrunk.
